I have 2 6 layer Wiis and a Mayflash wii to hdmi convertor. Is there any reason why the convertor would work perfectly with one of the consoles but not the other?
The one that doesn't work has the 480i setting grayed out in the video settings menu.

It may be that you plugged it in after booting on the console its not working on. Try restarting the console with the mayflash plugged in from the time you start it up. The 480p being grayed out means it does not detect the presence of a Wii component cable, detected by connecting the sense line line and 3.3v line of the AV connector.

I read somewhere that some early Wiis simply don't have the capability of 480p output, even though the menu system still shows the grayed out option.

AFAIK, all Wiis besides the mini can natively output 480p as long as you have component cables. I mean, its not *good* 480p, but they all have the option of doing that.
I believe the AVE is slightly worse on older Wiis, that may be what you're thinking of, but I haven't found any actual confirmation on that.
